The water jacket cover plate on my Honda 40hp seems to have cracked, or at least the gasket is rotted. It's a pretty thick piece of aluminum, the bad part being that the bolts are all corroded and will have to be cut off IF I can find a replacement. Since it's a 2001 I don't think that's likely.
The only real alternative is to somehow find an old cylinder head and rebuild the whole thing. New ones are not available from Honda and the one remanufactured one I found is $1,220

Right now I have the leaks sealed with Liquid Steel, but I would like a more reliable solution.

Is it possible to weld it in place to the cylinder block? There is no particular need to have it removeable. I'd hate to have to junk the motor over this, it runs fine.

If you have to remove it, check Ebay for replacements (2nd one has bolts too):

You can probably make a new one and with a little finess get them broken bolts out. Sounds like a project. Too bad I cant help you out gonna be awhile before I can. You already got it all pookeed up. That makes for bad welding. Aluminum is like copper it has to be real clean to weld.

It's a piece of cake to remove damaged bolts from aluminum.
